Project description:Single-crystal microstructures enable high-performance YBa2Cu3O7-x superconductors which are however limited to simple shapes due to their brittleness. Additive manufacturing can fabricate YBa2Cu3O7-x superconductor with complex shapes, albeit with a polycrystalline microstructure. Here, we demonstrate a route to grow single-crystals from 3D-ink-printed, polycrystalline, sintered superconducting YBa2Cu3O7-x (YBCO or Y123) + Y2BaCuO5 (Y211), manufacturing objects with complex architectures displaying both high critical current density (Jc=2.1 × 104 A.cm-2, 77 K) and high critical temperature (Tc= 88-89.5 K). An ink containing precursor powders (Y2O3, BaCO3, and CuO) is 3D-extruded into complex geometries and then reaction-sintered to obtain polycrystalline Y123 + Y211. A seed is then utilized to transform these 3D-printed parts from polycrystal to monocrystal via the melt growth method. The geometric details of 3D-printed parts survive the process without slumping, sagging or collapse, despite the long-term presence of liquid above the peritectic temperature. Origami structures can be created by sheet folding after 3D-printing. This additive approach enables the facile fabrication of superconducting devices with complex shapes and architectures, such as advanced undulator magnets to generate synchrotron radiation and microwave cavities for dark-matter axion search. This work highlights the potential of additive manufacturing for producing monocrystalline cuprate superconductors and opens the door to additive manufacturing of other monocrystalline functional ceramic or semiconductor materials.

Project description:Fatigue is a process of mechanical degradation that is usually assessed based on empirical rules and experimental data obtained from standardized tests. Fatigue data of engineering materials are commonly reported in S-N (the stress-life relation), ε-N (the strain-life relation), and da/dN-ΔK (the relation between the fatigue crack growth rate and the stress intensity factor range) data. Fatigue and static mechanical properties of additively manufactured (AM) alloys, as well as the types of materials, parameters of AM, processing, and testing are collected from thousands of scientific articles till the end of 2022 using natural language processing, machine learning, and computer vision techniques. The results show that the performance of AM alloys could reach that of conventional alloys although data dispersion and system deviation are present. The database (FatigueData-AM2022) is formatted in compact structures, hosted in an open repository, and analyzed to show their patterns and statistics. The quality of data collected from the literature is measured by defining rating scores for datasets reported in individual studies and through the fill rates of data entries across all the datasets. The database also serves as a high-quality training set for data processing using machine learning models. The procedures of data extraction and analysis are outlined and the tools are publicly released. A unified language of fatigue data is suggested to regulate data reporting for the fatigue performance of materials to facilitate data sharing and the development of open science.

Project description:The rapidly evolving field of additive manufacturing requires a periodic assessment of the progress made in understanding the properties of metallic components. Although extensive research has been undertaken by many investigators, the data on properties such as hardness from individual publications are often fragmented. When these published data are critically reviewed, several important insights that cannot be obtained from individual papers become apparent. We examine the role of cooling rate, microstructure, alloy composition and post process heat treatment on the hardness of additively manufactured aluminum, nickel, titanium and iron base components. Hardness data for steels and aluminum alloys processed by additive manufacturing and welding are compared to understand the relative roles of manufacturing processes. Furthermore, the findings are useful to determine if a target hardness is easily attainable either by adjusting AM process variables or through appropriate alloy selection.

Project description:Replicating the mechanical behavior of human bones, especially cancellous bone tissue, is challenging. Typically, conventional bone models primarily consist of polyurethane foam surrounded by a solid shell. Although nearly isotropic foam components have mechanical properties similar to cancellous bone, they do not represent the anisotropy and inhomogeneity of bone architecture. To consider the architecture of bone, models were developed whose core was additively manufactured based on CT data. This core was subsequently coated with glass fiber composite. Specimens consisting of a gyroid-structure were fabricated using fused filament fabrication (FFF) techniques from different materials and various filler levels. Subsequent compression tests showed good accordance between the mechanical behavior of the printed specimens and human bone. The unidirectional fiberglass composite showed higher strength and stiffness than human cortical bone in 3-point bending tests, with comparable material behaviors being observed. During biomechanical investigation of the entire assembly, femoral prosthetic stems were inserted into both artificial and human bones under controlled conditions, while recording occurring forces and strains. All of the artificial prototypes, made of different materials, showed analogous behavior to human bone. In conclusion, it was shown that low-cost FFF technique can be used to generate valid bone models and selectively modify their properties by changing the infill.

Project description:This manuscript details the first report of a complete additively manufactured rotating disk electrode setup, highlighting how high-performing equipment can be designed and produced rapidly using additive manufacturing without compromising on performance. The additively manufactured rotating disk electrode system was printed using a predominantly acrylonitrile butadiene styrene (ABS) based filament and used widely available, low-cost electronics, and simplified machined parts to create. The additively manufactured rotating disk electrode system costs less than 2% of a comparable commercial solution (£84.47 ($102.26) total). The rotating disk electrode is also additively manufactured using a carbon black/polylactic acid (CB/PLA) equivalent, developing a completely additively manufactured rotating disk electrode system. The electrochemical characterization of the additively manufactured rotating disk electrode setup was performed using hexaamineruthenium(III) chloride and compared favorably with a commercial glassy carbon electrode. Finally, this work shows how the additively manufactured rotating disk electrode experimental system and additive manufactured electrodes can be utilized for the electroanalytical determination of levodopa, a drug used in the treatment of Parkinson's disease, producing a limit of detection of 0.23 ± 0.03 μM. This work represents a step-change in how additive manufacturing can be used in research, allowing the production of high-end equipment for hugely reduced costs, without compromising on performance. Utilizing additive manufacturing in this way could greatly enhance the research possibilities for less well-funded research groups.

Project description:Laser bed powder fusion (LPBF) is an additive manufacturing technology for the fabrication of semi-finished components directly from computer-aided design modelling, through melting and consolidation, layer upon layer, of a metallic powder, with a laser source. This manufacturing technique is particularly indicated for poor machinable alloys, such as Alloy 625. However, the unique microstructure generated could modify the resistance of the alloy to environment assisted cracking. The aim of this work was to analyze the stress corrosion cracking (SCC) and hydrogen embrittlement resistance behavior of Alloy 625 obtained by LPBF, both in as-built condition and after a standard heat treatment (grade 1). U-bend testing performed in boiling magnesium chloride at 155 and 170 °C confirmed the immunity of the alloy to SCC. However, slow strain rate tests in simulated ocean water on cathodically polarized specimens highlighted the possibility of the occurrence of hydrogen embrittlement in a specific range of strain rate and cathodic polarization. The very fine grain size and dislocation density of the thermally untreated specimens appeared to increase the hydrogen diffusion and embrittlement effect on pre-charged specimens that were deformed at the high strain rate. Conversely, heat treatment appeared to mitigate hydrogen embrittlement at high strain rates, however at the slow strain rate all the specimens showed a similar behavior.

Project description:The polymeric ouzo effect is an energy-efficient and robust method to create nanoparticles with biologically degradable polymers. Usually, a discontinuous or semi-continuous process is employed due to its low technical effort and the fact that the amount of dispersions needed in a laboratory is relatively small. However, the number of particles produced in this method is not enough to make this process economically feasible. Therefore, it is necessary to improve the productivity of the process and create a controllable and robust continuous process with the potential to control parameters, such as the particle size or surface properties. In this study, nanoparticles were formulated from polycaprolactone (PCL) in a continuous process using additively manufactured micromixers. The main goal was to be able to exert control on the particle parameters in terms of size and zeta potential. The results showed that particle size could be adjusted in the range of 130 to 465 nm by using different flow rates of the organic and aqueous phase and varying concentrations of PCL dissolved in the organic phase. Particle surface charge was successfully shifted from a slightly negative potential of -14.1 mV to a negative, positive, or neutral value applying the appropriate surfactant. In summary, a continuous process of nanoprecipitation not only improves the cost of the method, but furthermore increases the control over the particle's parameters.

Project description:Additively manufactured (AM) metallic materials commonly possess substantial microscale internal stresses that manifest as intergranular and intragranular residual stresses. However, the impact of these residual stresses on the mechanical behaviour of AM materials remains unexplored. Here we combine in situ synchrotron X-ray diffraction experiments and computational modelling to quantify the lattice strains in different families of grains with specific orientations and associated intergranular residual stresses in an AM 316L stainless steel under uniaxial tension. We measure pronounced tension-compression asymmetries in yield strength and work hardening for as-printed stainless steel, and show they are associated with back stresses originating from heterogeneous dislocation distributions and resultant intragranular residual stresses. We further report that heat treatment relieves microscale residual stresses, thereby reducing the tension-compression asymmetries and altering work-hardening behaviour. This work establishes the mechanistic connections between the microscale residual stresses and mechanical behaviour of AM stainless steel.

Project description:Honeycombs resemble the structure of a number of natural and biological materials such as cancellous bone, wood, and cork. Thick honeycomb could be also used for energy absorption applications. Moreover, studying the mechanical behavior of honeycombs under in-plane loading could help understanding the mechanical behavior of more complex 3D tessellated structures such as porous biomaterials. In this paper, we study the mechanical behavior of thick honeycombs made using additive manufacturing techniques that allow for fabrication of honeycombs with arbitrary and precisely controlled thickness. Thick honeycombs with different wall thicknesses were produced from polylactic acid (PLA) using fused deposition modelling, i.e., an additive manufacturing technique. The samples were mechanically tested in-plane under compression to determine their mechanical properties. We also obtained exact analytical solutions for the stiffness matrix of thick hexagonal honeycombs using both Euler-Bernoulli and Timoshenko beam theories. The stiffness matrix was then used to derive analytical relationships that describe the elastic modulus, yield stress, and Poisson's ratio of thick honeycombs. Finite element models were also built for computational analysis of the mechanical behavior of thick honeycombs under compression. The mechanical properties obtained using our analytical relationships were compared with experimental observations and computational results as well as with analytical solutions available in the literature. It was found that the analytical solutions presented here are in good agreement with experimental and computational results even for very thick honeycombs, whereas the analytical solutions available in the literature show a large deviation from experimental observation, computational results, and our analytical solutions.

Project description:The drive toward miniaturization of enzyme-based bioelectronics established a need for three-dimensional (3D) microstructured electrodes, which are difficult to implement using conventional manufacturing processes. Additive manufacturing coupled with electroless metal plating enables the production of 3D conductive microarchitectures with high surface area for potential applications in such devices. However, interfacial delamination between the metal layer and the polymer structure is a major reliability concern, which leads to device performance degradation and eventually device failure. This work demonstrates a method to produce a highly conductive and robust metal layer on a 3D printed polymer microstructure with strong adhesion by introducing an interfacial adhesion layer. Prior to 3D printing, multifunctional acrylate monomers with alkoxysilane (-Si-(OCH3)3) were synthesized via the thiol-Michael addition reaction between pentaerythritol tetraacrylate (PETA) and 3-mercaptopropyltrimethoxysilane (MPTMS) with a 1:1 stoichiometric ratio. Alkoxysilane functionality remains intact during photopolymerization in a projection micro-stereolithography (PμSLA) system and is utilized for the sol-gel reaction with MPTMS during postfunctionalization of the 3D printed microstructure to build an interfacial adhesion layer. This leads to the implementation of abundant thiol functional groups on the surface of the 3D printed microstructure, which can act as a strong binding site for gold during electroless plating to improve interfacial adhesion. The 3D conductive microelectrode prepared by this technique exhibited excellent conductivity of 2.2 × 107 S/m (53% of bulk gold) with strong adhesion between a gold layer and a polymer structure even after harsh sonication and an adhesion tape test. As a proof-of-concept, we examined the 3D gold diamond lattice microelectrode modified with glucose oxidase as a bioanode for a single enzymatic biofuel cell. The lattice-structured enzymatic electrode with high catalytic surface area was able to generate a current density of 2.5 μA/cm2 at 0.35 V, which is an about 10 times increase in current output compared to a cube-shaped microelectrode.
