Naturally architected microstructures in structural materials via additive manufacturing.

ABSTRACT: Despite recent advances in our understanding of the unique mechanical behavior of natural structural materials such as nacre and human bone, traditional manufacturing strategies limit our ability to mimic such nature-inspired structures using existing structural materials and manufacturing processes. To this end, we introduce a customizable single-step approach for additively fabricating geometrically-free metallic-based structural composites showing directionally-tailored, location-specific properties. To exemplify this capability, we present a layered metal-ceramic composite not previously reported exhibiting significant directional and site-specific dependence of properties along with crack arrest ability difficult to achieve using traditional manufacturing approaches. Our results indicate that nature-inspired microstructural designs towards directional properties can be realized in structural components using a novel additive manufacturing approach.

Additive manufacturing of micro-architected metals via hydrogel infusion.

Project description:Metal additive manufacturing (AM) enables the production of high value and high performance components1 with applications from aerospace2 to biomedical3 fields. Layer-by-layer fabrication circumvents the geometric limitations of traditional metalworking techniques, allowing topologically optimized parts to be made rapidly and efficiently4,5. Existing AM techniques rely on thermally initiated melting or sintering for part shaping, a costly and material-limited process6-8. We report an AM technique that produces metals and alloys with microscale resolution via vat photopolymerization (VP). Three-dimensional-architected hydrogels are infused with metal precursors, then calcined and reduced to convert the hydrogel scaffolds into miniaturized metal replicas. This approach represents a paradigm shift in VP; the material is selected only after the structure is fabricated. Unlike existing VP strategies, which incorporate target materials or precursors into the photoresin during printing9-11, our method does not require reoptimization of resins and curing parameters for different materials, enabling quick iteration, compositional tuning and the ability to fabricate multimaterials. We demonstrate AM of metals with critical dimensions of approximately 40 µm that are challenging to fabricate by using conventional processes. Such hydrogel-derived metals have highly twinned microstructures and unusually high hardness, providing a pathway to create advanced metallic micromaterials.

Additive manufacturing of 3D nano-architected metals.

Project description:Most existing methods for additive manufacturing (AM) of metals are inherently limited to ~20-50 μm resolution, which makes them untenable for generating complex 3D-printed metallic structures with smaller features. We developed a lithography-based process to create complex 3D nano-architected metals with ~100 nm resolution. We first synthesize hybrid organic-inorganic materials that contain Ni clusters to produce a metal-rich photoresist, then use two-photon lithography to sculpt 3D polymer scaffolds, and pyrolyze them to volatilize the organics, which produces a >90 wt% Ni-containing architecture. We demonstrate nanolattices with octet geometries, 2 μm unit cells and 300-400-nm diameter beams made of 20-nm grained nanocrystalline, nanoporous Ni. Nanomechanical experiments reveal their specific strength to be 2.1-7.2 MPa g-1 cm3, which is comparable to lattice architectures fabricated using existing metal AM processes. This work demonstrates an efficient pathway to 3D-print micro-architected and nano-architected metals with sub-micron resolution.

Additive Manufacturing of 3D-Architected Multifunctional Metal Oxides.

Project description:Additive manufacturing (AM) of complex three-dimensional (3D) metal oxides at the micro- and nanoscales has attracted considerable attention in recent years. State-of-the-art techniques that use slurry-based or organic-inorganic photoresins are often hampered by challenges in resin preparation and synthesis, and/or by the limited resolution of patterned features. A facile process for fabricating 3D-architected metal oxides via the use of an aqueous metal-ion-containing photoresin is presented. The efficacy of this process, which is termed photopolymer complex synthesis, is demonstrated by creating nanoarchitected zinc oxide (ZnO) architectures with feature sizes of 250 nm, by first patterning a zinc-ion-containing aqueous photoresin using two-photon lithography and subsequently calcining them at 500 ºC. Transmission electron microscopy (TEM) analysis reveals their microstructure to be nanocrystalline ZnO with grain sizes of 5.1 ± 1.6 nm. In situ compression experiments conducted in a scanning electron microscope show an emergent electromechanical response: a 200 nm mechanical compression of an architected ZnO structure results in a voltage drop of 0.52 mV. This photopolymer complex synthesis provides a pathway to easily create arbitrarily shaped 3D metal oxides that could enable previously impossible devices and smart materials.

Tough double-bouligand architected concrete enabled by robotic additive manufacturing.

Project description:Nature has developed numerous design motifs by arranging modest materials into complex architectures. The damage-tolerant, double-bouligand architecture found in the coelacanth fish scale is comprised of collagen fibrils helically arranged in a bilayer manner. Here, we exploit the toughening mechanisms of double-bouligand designs by engineering architected concrete using a large-scale two-component robotic additive manufacturing process. The process enables intricate fabrication of the architected concrete components at large-scale. The double-bouligand designs are benchmarked against bouligand and conventional rectilinear counterparts and monolithic casts. In contrast to cast concrete, double-bouligand design demonstrates a non-brittle response and a rising R-curve, due to a hypothesized bilayer crack shielding mechanism. In addition, interlocking behind and crack deflection ahead of the crack tip in bilayer double-bouligand architected concrete elicits a 63% increase in fracture toughness compared to cast counterparts.

Materials Research & Measurement Needs for Ceramics Additive Manufacturing.

Project description:We report on a recent workshop dedicated to additive manufacturing (AM) of ceramics that was held at the National Institute of Standards and Technology (NIST) in November 2019. This two-day all-invited meeting brought together experts from industry, government agencies and academia to review the state of the field and identify the most pressing applied materials research and metrology issues which, if addressed, could accelerate the incorporation of AM methods into commercial ceramic manufacturing. Besides the AM technologies, the discussions included consideration of the necessary post-processing steps. We highlight some of the successes and challenges for the adoption of ceramics AM on an industrial scale, as viewed by the workshop participants. We also propose actions for the ceramic community to facilitate the wider commercialization of these fabrication methods.

Large-scale additive manufacturing with bioinspired cellulosic materials.

Project description:Cellulose is the most abundant and broadly distributed organic compound and industrial by-product on Earth. However, despite decades of extensive research, the bottom-up use of cellulose to fabricate 3D objects is still plagued with problems that restrict its practical applications: derivatives with vast polluting effects, use in combination with plastics, lack of scalability and high production cost. Here we demonstrate the general use of cellulose to manufacture large 3D objects. Our approach diverges from the common association of cellulose with green plants and it is inspired by the wall of the fungus-like oomycetes, which is reproduced introducing small amounts of chitin between cellulose fibers. The resulting fungal-like adhesive material(s) (FLAM) are strong, lightweight and inexpensive, and can be molded or processed using woodworking techniques. We believe this first large-scale additive manufacture with ubiquitous biological polymers will be the catalyst for the transition to environmentally benign and circular manufacturing models.

Controlling Light in Scattering Materials for Volumetric Additive Manufacturing.

Project description:3D printing has revolutionized the manufacturing of volumetric components and structures in many areas. Several fully volumetric light-based techniques have been recently developed thanks to the advent of photocurable resins, promising to reach unprecedented short print time (down to a few tens of seconds) while keeping a good resolution (around 100 μm). However, these new approaches only work with homogeneous and relatively transparent resins so that the light patterns used for photo-polymerization are not scrambled along their propagation. Herein, a method that takes into account light scattering in the resin prior to computing projection patterns is proposed. Using a tomographic volumetric printer, it is experimentally demonstrated that implementation of this correction is critical when printing objects whose size exceeds the scattering mean free path. To show the broad applicability of the technique, functional objects of high print fidelity are fabricated in hard organic scattering acrylates and soft cell-laden hydrogels (at 4 million cells mL-1 ). This opens up promising perspectives in printing inside turbid materials with particular interesting applications for bioprinting cell-laden constructs.

A review of materials used in tomographic volumetric additive manufacturing.

Project description:Volumetric additive manufacturing is a novel fabrication method allowing rapid, freeform, layer-less 3D printing. Analogous to computer tomography (CT), the method projects dynamic light patterns into a rotating vat of photosensitive resin. These light patterns build up a three-dimensional energy dose within the photosensitive resin, solidifying the volume of the desired object within seconds. Departing from established sequential fabrication methods like stereolithography or digital light printing, volumetric additive manufacturing offers new opportunities for the materials that can be used for printing. These include viscous acrylates and elastomers, epoxies (and orthogonal epoxy-acrylate formulations with spatially controlled stiffness) formulations, tunable stiffness thiol-enes and shape memory foams, polymer derived ceramics, silica-nanocomposite based glass, and gelatin-based hydrogels for cell-laden biofabrication. Additive Manufacturing of Biomedical Constructs with Biomimetic Structural Organizations.

Project description:Additive manufacturing (AM), sometimes called three-dimensional (3D) printing, has attracted a lot of research interest and is presenting unprecedented opportunities in biomedical fields, because this technology enables the fabrication of biomedical constructs with great freedom and in high precision. An important strategy in AM of biomedical constructs is to mimic the structural organizations of natural biological organisms. This can be done by directly depositing cells and biomaterials, depositing biomaterial structures before seeding cells, or fabricating molds before casting biomaterials and cells. This review organizes the research advances of AM-based biomimetic biomedical constructs into three major directions: 3D constructs that mimic tubular and branched networks of vasculatures; 3D constructs that contains gradient interfaces between different tissues; and 3D constructs that have different cells positioned to create multicellular systems. Other recent advances are also highlighted, regarding the applications of AM for organs-on-chips, AM-based micro/nanostructures, and functional nanomaterials. Under this theme, multiple aspects of AM including imaging/characterization, material selection, design, and printing techniques are discussed. The outlook at the end of this review points out several possible research directions for the future.

Fabrication of 5D Fresnel Lenses via Additive Manufacturing.

Project description:The consistent developments in additive manufacturing (AM) processes are revolutionizing the fabrication of 3-dimensional (3D) parts. Indeed, 3D printing processes are prompt, parallel, material efficient, and cost-effective, along with their capabilities to introduce added dimensions to the computer-aided design (CAD) models. Notably, 3D Printing is making progressive developments to fabricate optical devices such as regular lenses, contact lenses, waveguides, and more recently, Fresnel lenses. But extended functionalities of these optical devices are also desirable. Therefore, we demonstrate masked stereolithography (MSLA) based fabrication of five-dimensional (5D) Fresnel lenses by incorporating color-change phenomena (4th dimension) using thermochromic powder that changes color in response to external temperature variations (25-36 °C). The holographic diffraction effect (5th dimension) is produced by imprinting a diffraction grating during the printing process. Optical focusing performance for the 5D printed lenses has been evaluated by reporting achievable focal length, with <2 mm average deviation, without postprocessing in 450-650 nm spectral range. However, in the near IR region (850-980 nm), the average deviation was around 11.5 mm. Enhanced optical properties along with surface quality have been reported. Thus, MSLA process can fabricate optical components with promising applications in the fields of sensing and communication.
