Back Injection Molding of Sub-Micron Scale Structures on Roll-to-Roll Extrusion Coated Films.

ABSTRACT: Roll-to-roll extrusion coated films were bonded onto polymer parts by back injection molding (BIM). The polypropylene (PP) coated polyethylene terephthalate (PET) films were pre-patterned with microstructured V-shaped grooves with 3.2 µm and 53 µm width, and other geometries. Bonding on PET and poly(methyl methacrylate) (PMMA) parts was facilitated by either higher tool or melt temperatures but was particularly enhanced by applying a mild oxygen plasma to the backside of the PET film prior to injection of the polymer melt. Silver wires from conductive nanoparticle ink were embedded into the PP coating during the BIM process by controlled collapse of the V-grooves. Thus, the feasibility of combining standard carrier film materials for printed flexible electronics and packaging into a non-flat polymer part was demonstrated, which could be a helpful step towards the fabrication of polymer parts with surface functionality.

Injection Molding Plastic Solar Cells.

Project description:While organic photovoltaics are accessing specific application sectors taking advantage of their unique properties, it is important to identify as many differentiators as possible to expand the market penetration and consolidation of this technology. In this work, for the first time, the large-scale fabrication of organic photovoltaic modules embedded into structural plastic parts through industrial injection molding is demonstrated. Thermoplastic polyurethane is chosen as the injected material to show that this additional processing step can yield flexible, lightweight photovoltaic modules with enhanced device robustness and virtually unchanged performance. The critical optomechanical and physico-chemical material properties, as well as the plastic processing parameters to enable in-mold plastic solar cells with improved performance and stability, are discussed and provided with perspective.

Back-Contact Perovskite Solar Cell Modules Fabricated via Roll-to-Roll Slot-Die Coating: Scale-Up toward Manufacturing.

Project description:We fabricate a type of back-contact perovskite solar cell based on 1.5 μm-width grooves that are embossed into a plastic film whose opposing "walls" are selectively coated with either n- or p-type contacts. A perovskite precursor solution is then deposited into the grooves, creating individual photovoltaic devices. Each groove device is series-connected to its neighbors, creating minimodules consisting of hundreds of connected grooves. Here, we report on the fabrication of groove-based devices using slot-die coating to deposit the perovskite precursor and explore the structure of the perovskite in the grooves using a range of microscopy and spectroscopy techniques. Significantly, our devices do not contain any expensive or scarce elements such as indium, indicating that this technology is both sustainable and low-cost. Furthermore, all coating processes explored here were performed using roll-to-roll processing techniques. Our technology is therefore completely scalable and is consistent with high-throughput, low-cost manufacturing.

Meter-scale van der Waals films manufactured via one-step roll printing.

Project description:A weak van der Waals (vdW) force in layered materials enables their isolation into thin flakes through mechanical exfoliation while sustaining their intrinsic electronic and optical properties. Here, we introduce a universal roll-printing method capable of producing vdW multilayer films on wafer-to-meter scale. This process uses sequential exfoliation and transfer of layered materials from the powder sources to target substrates through a repeated rolling of a cylindrical metal drum. We achieve uniformly coated films with a library of vdW powders on various mechanically rigid and flexible substrates. The printed films are configured into different devices including light-emitting diodes and photodetectors. The presented technique offers substantial benefits in terms of cost efficiency and a low thermal budget while offering high material quality.

Effect of Particle Size and Shape on Wall Slip of Highly Filled Powder Feedstocks for Material Extrusion and Powder Injection Molding.

Project description:A necessity to distinguish between the influence of powder shape and size (particle size distribution) is especially demanding for highly filled metal powder feedstocks employed in additive manufacturing and powder injection molding. As their processability is evaluated through rheological behavior, the study focuses on the effect of powder size/shape on a wall slip, which is a typical phenomenon determining flow performance of these materials. Water and gas atomized 17-4PH stainless steel powders with D 50 of about 3 and 20 μm are admixed into a binder containing low-density polyethylene, ethylene vinyl acetate, and paraffin wax. Mooney analysis to intercept the slip velocity of 55 vol. % filled compounds reveals that wall slip effect appears to vary significantly with size and shape of metal powders-round shaped and large particles are the most prone to the wall slip. However, the evaluation is affected by the type of the flow streams resulting from the geometry of the dies-conical dies reduce the slip up to 60% in case of fine and round particles.

Micro-Scale Vacuum Compression Molding as a Predictive Screening Tool of Protein Integrity for Potential Hot-Melt Extrusion Processes.

Project description:Hot-melt extrusion (HME) is used for the production of solid protein formulations mainly for two reasons: increased protein stability in solid state and/or long-term release systems (e.g., protein-loaded implants). However, HME requires considerable amounts of material even at small-scale (>2 g batch size). In this study, we introduced vacuum compression molding (VCM) as a predictive screening tool of protein stability for potential HME processing. The focus was to identify appropriate polymeric matrices prior to extrusion and evaluation of protein stability after thermal stress using only a few milligrams of protein. The protein stability of lysozyme, BSA, and human insulin embedded in PEG 20,000, PLGA, or EVA by VCM was investigated by DSC, FT-IR, and SEC. The results from the protein-loaded discs provided important insights into the solid-state stabilizing mechanisms of protein candidates. We demonstrated the successful application of VCM for a set of proteins and polymers, showing, in particular, a high potential for EVA as a polymeric matrix for solid-state stabilization of proteins and the production of extended-release dosage forms. Stable protein-polymer mixtures with sufficient protein stability after VCM could be then introduced to a combination of thermal and shear stress by HME and further investigated with regard to their process-related protein stability.

Multi-Scale Simulation of Injection Molding Process with Micro-Features Replication: Relevance of Rheological Behaviour and Crystallization.

Project description:The possibility of tailoring key surface properties through the injection molding process makes it intriguing from the perspective of sustainability enhancement. The surface properties depend on the replication accuracy of micro and nanostructures on moldings; such an accuracy is enhanced with cavity temperature. The simulation of the injection molding process is very challenging in the presence of micro and nanostructures on the cavity surface; this does not allow for the neglect of phenomena generally considered not to influence the overall process. In this paper, a multiscale approach was proposed: in the first step, the simulation of the overall process was conducted without considering the presence of the microstructure; in the second step the outputs of the first step were used as an input to simulate the replication of the microfeature. To this purpose, a lubrication approximation was adopted, and the contribution of the trapped air, which slows down the polymer advancement, was accounted for. A modification of the viscosity equation was also proposed to describe the rheological behavior of isotactic polypropylene at very low temperatures. Concerning the microcavity filling simulation, the modification of the viscosity description at low temperatures consistently describes the process, in terms of polymer solidification. Concerning the replication accuracy, it increases with the cavity surface temperature, consistently with the experimental observations.

Assembly of multicomponent structures from hundreds of micron-scale building blocks using optical tweezers.

Project description:The fabrication of three-dimensional (3D) microscale structures is critical for many applications, including strong and lightweight material development, medical device fabrication, microrobotics, and photonic applications. While 3D microfabrication has seen progress over the past decades, complex multicomponent integration with small or hierarchical feature sizes is still a challenge. In this study, an optical positioning and linking (OPAL) platform based on optical tweezers is used to precisely fabricate 3D microstructures from two types of micron-scale building blocks linked by biochemical interactions. A computer-controlled interface with rapid on-the-fly automated recalibration routines maintains accuracy even after placing many building blocks. OPAL achieves a 60-nm positional accuracy by optimizing the molecular functionalization and laser power. A two-component structure consisting of 448 1-µm building blocks is assembled, representing the largest number of building blocks used to date in 3D optical tweezer microassembly. Although optical tweezers have previously been used for microfabrication, those results were generally restricted to single-material structures composed of a relatively small number of larger-sized building blocks, with little discussion of critical process parameters. It is anticipated that OPAL will enable the assembly, augmentation, and repair of microstructures composed of specialty micro/nanomaterial building blocks to be used in new photonic, microfluidic, and biomedical devices.

Simulation Approach for Hydrophobicity Replication via Injection Molding.

Project description:Nanopattern replication of complex structures by plastic injection is a challenge that requires simulations to define the right processing parameters. Previous work managed to simulate replication for single cavities in 2D and 3D, showing high performance requirements of CPU to simulate periodic trenches in 2D. This paper presents two ways to approach the simulation of replication of complex 3D hydrophobic surfaces. The first approach is based on previous CFD Ansys Fluent and compared to FE based CFD Polyflow software for the analysis of laminar flows typical in polymer processing and glass forming as well as other applications. The results showed that Polyflow was able to reduce computing time from 72 h to only 5 min as desired in the project. Furthermore, simulations carried out with Polyflow showed that higher injection and mold temperature lead to better replication of hydrophobicity in agreement with the experiments. Polyflow simulations are proved to be a good tool to define process parameters such as temperature and cycle times for nanopattern replication.

Injection Molding Micro- and Nanostructures in Thermoplastic Elastomers.

Project description:Flexible polymers such as poly dimethyl siloxane (PDMS) can be patterned at the micro- and nanoscale by casting, for a variety of applications. This replication-based fabrication process is relatively cheap and fast, yet injection molding offers an even faster and cheaper alternative to PDMS casting, provided thermoplastic polymers with similar mechanical properties can be used. In this paper, a thermoplastic polyurethane is evaluated for its patterning ability with an aim to forming the type of flexible structures used to measure and modulate the contractile forces of cells in tissue engineering experiments. The successful replication of grating structures is demonstrated with feature sizes as low as 100 nm and an analysis of certain processing conditions that facilitate and enhance the accuracy of this replication is presented. The results are benchmarked against an optical storage media grade polycarbonate.

Characterization of Polyhydroxybutyrate-Based Composites Prepared by Injection Molding.

Project description:The waste generated by single-use plastics is often non-recyclable and non-biodegradable, inevitably ending up in our landfills, ecosystems, and food chain. Through the introduction of biodegradable polymers as substitutes for common plastics, we can decrease our impact on the planet. In this study, we evaluate the changes in mechanical and thermal properties of polyhydroxybutyrate-based composites with various additives: Microspheres, carbon fibers or polyethylene glycol (2000, 10,000, and 20,000 MW). The mixtures were injection molded using an in-house mold attached to a commercial extruder. The resulting samples were characterized using microscopy and a series of spectroscopic, thermal, and mechanical techniques. We have shown that the addition of carbon fibers and microspheres had minimal impact on thermal stability, whereas polyethylene glycol showed slight improvements at higher molecular weights. All of the composite samples showed a decrease in hardness and compressibility. The findings described in this study will improve our understanding of polyhydroxybutyrate-based composites prepared by injection molding, enabling advancements in integrating biodegradable plastics into everyday products.
