Fatigue life analysis for 6061-T6 aluminum alloy based on surface roughness.

ABSTRACT: Surface condition is one of the dominant factors affecting fatigue life. Considering the complexity of surface condition, a relatively efficient and economic approach based on surface reconstruction and interpolation method was proposed. The effect of surface roughness on the fatigue life of 6061-T6 aluminum alloy is studied to analyze the fatigue life by surface roughness parameters. Surface topography was simplified into a series of elliptic micro notches, and empirical formula for stress concentration factor is established based on simulation work. Then the extraction method of surface curve is proposed to effectively represent the real surface roughness through 3D model reconstruction. Experiment of surface roughness verified the correctness of the model. The relationship between surface roughness and fatigue life is established and the calculated value of the fatigue life is compared with the test results. The maximum error is 15.65%, indicating that the formula established is reasonable and effective.

Surface roughness effect on fatigue strength of aluminum alloy using revised stress field intensity approach.

Project description:The fatigue strength of a component is known to highly depend on its surface quality, and it is thus necessary to develop a reliable and appropriate mathematical model for fatigue strength assessment that consider the effect of surface roughness. In this paper, different underlying physical mechanisms of the roughness effect at different regions of specimens were studied by fatigue testing of 7N01 aluminum alloy. For a quantitative analysis of the surface roughness effect, a revised stress field intensity approach for a fatigue strength assessment of microsized notches was proposed as a theoretical support. In the new model, a new form of weight function was built to adapt the characteristics of microsized notches. In addition, the effect of the field radius was fundamentally weakened on solution of the stress field intensity and the difficulty of fatigue failure region definition in the traditional method was overcome correspondingly in the proposed model, which made the calculated field strength accurate and objective. Finally, to demonstrate the validity of the revised approach quantitatively, specimens with conventionally sized notches were subjected to stress field intensity calculations. The results showed that the revised approach has satisfactory accuracy compared with the other two traditional approaches from the perspective of quantitative analysis.

Surface Characterizations of Fretting Fatigue Damage in Aluminum Alloy 7075-T6 Clamped Joints: The Beneficial Role of Ni-P Coatings.

Project description:This paper aims to characterize the surface damage as a consequence of fretting fatigue in aluminum alloy 7075-T6 plates in double-lap bolted joints through XRD, surface profilometry, and SEM analyses. The main focus was on the surface roughness and chemical phase composition of the damaged zone along with the identification of fretting fatigue crack initiations over the surface of the material. The surface roughness of the fretted zone was found to increase when the joint was clamped with a higher tightening torque and tested under the same cyclic loading. Additionally, MgZn₂ (η/ή) precipitates and ZnO phase were found to form onto the surface of uncoated aluminum plate in the fretted and worn zones. The formation of the ZnO phase was understood to be a result of frictional heat induced between the surface of contacting uncoated Al 7075-T6 plates during cyclic loading and exposure to the air. The beneficial role of electroless nickel-phosphorous (Ni-P) coatings in minimizing the fretting damage and thus improving the fretting fatigue life of the aluminum plates was also studied. The results showed that the surface roughness decreased by approximately 40% after applying Ni-P coatings to the Al 7075-T6 plates.

Creep–Fatigue Experiment and Life Prediction Study of Piston 2A80 Aluminum Alloy

Project description:In order to improve the reliability and service life of vehicle and diesel engine, the fatigue life prediction of the piston in a heavy diesel engine was studied by finite element analysis of piston, experiment data of aluminum alloy, fatigue life model based on energy dissipation criteria, and machine learning algorithm. First, the finite element method was used to calculate and analyze the temperature field, thermal stress field, and thermal–mechanical coupling stress field of the piston, and determine the area of heavy thermal and mechanical load that will affect the fatigue life of the piston. Second, based on the results of finite element calculation, the creep–fatigue experiment of 2A80 aluminum alloy was carried out, and the cyclic response characteristics of the material under different loading conditions were obtained. Third, the fatigue life prediction models based on energy dissipation criterion and twin support vector regression are proposed. Then, the accuracy of the two models was verified using experiment data. The results show that the model based on the twin support vector regression is more accurate for predicting the material properties of aluminum alloy. Based on the established life prediction model, the fatigue life of pistons under actual service conditions is predicted. The calculation results show that the minimum fatigue life of the piston under plain condition is 2113.60 h, and the fatigue life under 5000 m altitude condition is 1425.70 h.

Welding Characteristics Analysis and Application on Spacecraft of Friction Stir Welded 2A14-T6 Aluminum Alloy.

Project description:According to the actual size parameters, the finite element model (FEM) of friction stir welding (FSW) was established, and the FEM was updated by experiments. The FSW of the 2A14-T6 high-strength aluminum alloy was simulated under a reasonable welding process parameter range, and the welding process parameters with good simulation effect were determined. The test was carried out under the same parameters, and the axial force of the FSW tool and temperature of the workpiece measuring point were collected. The comparison between the simulated data and the experimental data is reasonable, indicating the correctness of the FEM. The microstructure analysis of the welded joint shows that the grain size in the upper part of the weld nugget was smaller than that in the middle and lower parts, and there are obvious boundaries of grain size in each region of the joint. The hardness of the joint in the upper layer is higher than that in the middle and lower layers, and the minimum Vickers hardness value of the joint appears near the interface between the thermo-mechanically affected zone and the heat-affected zone on both sides of the weld. Tensile testing shows that the strength coefficient of the joint reaches 82.5% under this process parameter, and the sample breaks at the intersection of the material flow during stretching. After analyzing the final mechanical properties of the joint, we found that a degree of aerospace application can be achieved. Under this parameter, the welding test was carried out on the top cover of the rocket fuel tank. Firstly, melon valve welding, which is relatively difficult in welding conditions, was carried out, and a high-quality joint with good surface and no defects was obtained.

Stability of Octadecyltrimethoxysilane-Based Coatings on Aluminum Alloy Surface.

Project description:Long-term stability in contact with water of organosilane layers formed by octadecyltrimethoxysilane (ODTMS) on polished aluminum alloy (AA2024) through dip-coating was studied by combining SEM, water contact angle measurements, and X-ray photoelectron spectroscopy. Similar organosilane layers were formed on AA2024 coated with permanganate conversion coating, 1,2-bis(triethoxysilyl)ethane (BTSE) and hydrated SiOx as under-layers, after which their long-term durability was also tested. During immersion in water for about one month, all the samples exhibited a decrease in hydrophobicity, implying the prepared organosilane layer was not stable over time, gradually hydrolyzing and letting water interact with the underlying layer. In parallel, SEM images of one-layer samples taken after immersion showed clear signs of local electrochemical corrosion, while XPS analysis confirmed a loss of silicon from the surface layer. The highest stability over time was demonstrated by a one-layer sample prepared in an ethanol/water bath for 5 min and by a similar ODTMS layer prepared on hydrated MnOx as an under-layer.

Stress-strain and microscopy data for fire-damaged aluminum alloy 6061 subjected to multiaxial loading.

Project description:Stress/strain data from mechanical testing of samples obtained from "as received" and fire damaged (400 °C and 500 °C) aluminum alloy 6061 plates is reported. Mechanical load information was obtained from load cells in the mechanical testing system while strain data was obtained from a digital imaging correlation system. For each plate condition (as received, 400 °C, 500 °C), four samples were machined along and across the rolling direction and subjected to four mechanical tests (tension, torsion, two combined tension/torsion tests) for a total of 24 unique combinations of condition, machining direction and loading path. Data from mechanical testing and digital imaging correlation systems was interpolated to generate stress/strain curves. Included data repository allows regeneration of stress/strain curves presented herein. Microscopy samples were obtained both from undeformed plates and deformed samples. Subsequent to polishing, EBSD was carried out and obtained microstructure and pole figures are reported.

Fatigue Strength Estimation Based on Local Mechanical Properties for Aluminum Alloy FSW Joints.

Project description:Overall fatigue strengths and hardness distributions of the aluminum alloy similar and dissimilar friction stir welding (FSW) joints were determined. The local fatigue strengths as well as local tensile strengths were also obtained by using small round bar specimens extracted from specific locations, such as the stir zone, heat affected zone, and base metal. It was found from the results that fatigue fracture of the FSW joint plate specimen occurred at the location of the lowest local fatigue strength as well as the lowest hardness, regardless of microstructural evolution. To estimate the fatigue strengths of aluminum alloy FSW joints from the hardness measurements, the relationship between fatigue strength and hardness for aluminum alloys was investigated based on the present experimental results and the available wide range of data from the references. It was found as: σa (R = -1) = 1.68 HV (σa is in MPa and HV has no unit). It was also confirmed that the estimated fatigue strengths were in good agreement with the experimental results for aluminum alloy FSW joints.

Metallurgical and Mechanical Characterization of High-Speed Friction Stir Welded AA 6082-T6 Aluminum Alloy.

Project description:The objective of this study was to investigate the effect of the high welding speed on the mechanical properties and their relations to microstructural characteristics of butt friction stir welded joints with the use of 6082-T6 aluminum alloy. The aluminum sheets of 2.0 mm thick were friction stir welded at low (conventional FSW) and high welding speeds (HSFSW) of 200 and 2500 mm/min, respectively. The grain size in the nugget zone (NZ) was decreased; the width of the softened region was narrowed down as well as the lowest microhardness value located in the heat-affected zone (HAZ) was enhanced by HSFSW. The increasing welding speed resulted in the higher ultimate tensile strength and lower elongation, but it had a slight influence on the yield strength. The differences in mechanical properties were explained by analysis of microstructural changes and tensile fracture surfaces of the welded joints, supported by the results of the numerical simulation of the temperature distribution and material flow. The fracture of the conventional FSW joint occurred in the HAZ, the weakest weld region, while all HSFSW joints raptured in the NZ. This demonstrated that both structural characteristics and microhardness distribution influenced the actual fracture locations.

Radiolytic Gas Production from Aluminum Coupons (Alloy 1100 and 6061) in Helium Environments-Assessing the Extended Storage of Aluminum Clad Spent Nuclear Fuel.

Project description:Corrosion of aluminium alloy clad nuclear fuel, during reactor operation and under subsequent wet storage conditions, promotes the formation of aluminium hydroxide and oxyhydroxide layers. These hydrated mineral phases and the chemisorbed and physisorbed waters on their surfaces are susceptible to radiation-induced processes that yield molecular hydrogen gas (H2), which has the potential to complicate the long-term storage and disposal of aluminium clad nuclear fuel through flammable and explosive gas mixture formation, alloy embrittlement, and pressurization. Here, we present a systematic study of the radiolytic formation of H2 from aluminium alloy 1100 (AA1100) and 6061 (AA6061) coupons in "dry" (~0% relative humidity) and "wet" (50% relative humidity) helium environments. Cobalt-60 gamma irradiation of both aluminium alloy types promoted the formation of H2, which increased linearly up to ~2 MGy, and afforded G-values of 1.1 ± 0.1 and 2.9 ± 0.1 for "dry" and "wet" AA1100, and 2.7 ± 0.1 and 1.7 ± 0.1 for "dry" and "wet" AA6061. The negative correlation of H2 production with relative humidity for AA6061 is in stark contrast to AA1100 and is attributed to differences in the extent of corrosion and varying amounts of adsorbed water in the two alloys, as characterized using optical profilometry, scanning electron microscopy, Raman spectroscopy, and X-ray diffraction techniques.

A DIC-Based Study on Fatigue Damage Evolution in Pre-Corroded Aluminum Alloy 2024-T4.

Project description:This paper investigates the fatigue damage and cracking behavior of aluminum alloy 2024-T4 with different levels of prior corrosion. Damage evolution, crack initiation and propagation were experimentally analyzed by digital image correlation, scanning electron microscopy and damage curves. Prior corrosion is shown to cause accelerated damage accumulation, inducing premature fatigue crack initiation, and affecting crack nucleation location, crack orientation and fracture path. For the pre-corrosion condition, although multiple cracks were observed, only one corrosion-initiated primary crack dominates the failure process, in contrast to the plain fatigue cases, where multiple cracks propagated simultaneously leading to final coalescence and fracture. Based on the experimental observations, a mixed-mode fracture model is proposed and shown to successfully predict fatigue crack growth and failure from the single dominant localized corrosion region.
